Key takeaways
- Smart LOTO® keeps a real padlock on every isolation point and adds a personal digital key.
- Each lock action is tied to one person, one isolation point and one permit, and time-stamped.
- Hasps, shared keys, paper tags and registers are replaced by the app and the live record.
- DELTAFOUR® created the Bluetooth-enabled Smart LOTO® category, now running at 170+ manufacturing plants in India.
Smart LOTO® in one paragraph
Smart LOTO® is lockout-tagout where the padlock is connected. The worker still physically locks the isolation point, but the lock opens and closes only with their own digital key from an app over Bluetooth. Each action is recorded against the permit, the isolation point and the person. The lock enforces the rule, and the record proves it.
How Bluetooth lockout works
- The permit is raised and approved, with its isolation points listed.
- The worker goes to the point and confirms the location, for example by scanning an industrial QR tag.
- They apply their Smart LOTO® padlock and lock it from the app over Bluetooth.
- Zero energy is verified and recorded before work starts.
- When the job is done, only that worker’s key can open their lock, and the release is logged.
What changes compared with paper
| Paper LOTO | Smart LOTO® | |
|---|---|---|
| Lock ownership | Keys can be shared, copied or left in the box | Digital key bound to one person |
| Tagging | Handwritten tags that fade, fall off or go unread | Digital tag on the record, visible to everyone |
| Group lockout | Hasps and group lockboxes | Virtual lockbox: each crew member locks on digitally |
| Verification | A tick in a register, often after the fact | Zero-energy check captured before work begins |
| Audit | Manual register review | Every action time-stamped and searchable |
Where the Digital LOTO Station fits
Locks need a home. The Digital LOTO Station, the world’s first of its kind, is a wall-mounted cabinet that issues a lock only against a live permit and records its return. It replaces the open key board and the lock box that anyone can take from.
What plants see after switching
In our study of Smart LOTO® and Digital PTW deployments across India’s steel plants, sites reported a 78% reduction in permit turnaround time, a 73% reduction in group LOTO turnaround, around 33 minutes saved per lockout and roughly 70% fewer physical locks needed. The full findings are in What 60,000 digital permits taught us.
How a rollout usually runs
- Map the isolation points on one line or area and tag them.
- Pilot with one crew for 30–45 days, alongside the existing procedure.
- Standardise the procedure and train the trainers.
- Scale in parallel across lines and sites.

Frequently asked questions
Does digital LOTO replace the physical lock?
No. There is still a physical padlock on every isolation point. Smart LOTO® controls who can open it and records every action.
What happens if the phone battery dies or there is no network?
The lock is operated over Bluetooth at the point, so it does not depend on plant Wi-Fi. Programmes also define a controlled fallback procedure, just as paper programmes do.
Who invented Bluetooth-enabled LOTO for industry?
DELTAFOUR® created the Bluetooth-enabled Smart LOTO® category for industrial use and holds 5 utility and 4 design patents on it.
Can digital LOTO handle group lockout?
Yes. A virtual lockbox lets every crew member lock on digitally to one isolation point. It cannot be released until every key is returned.
